This was not just a controller replacement.

The center winder used a legacy controller and analog drives. But the important limitation was not simply the age of the electronics. Its locked-core winding arrangement could not run the customer's materials with caliper variation.

A newer control system alone would not address that limitation. The winding method had to suit the material.

I changed the winding arrangement.

As part of the modernization, I converted the machine from locked-core to differential winding. The essential change was in how the rewind rolls were controlled, rather than treating the existing winding arrangement as something that could only be tuned.

That is an important distinction in an upgrade: sometimes the job is to restore a machine's original performance. Sometimes the job is to change what the machine is capable of doing.

The machine could run material it could not run before.

After the conversion, the winder could run materials with caliper variation that had previously been unrunnable on that machine.

The result was more than a newer control system. It was a useful increase in the machine's production capability.
